After reading posts on Main forum & tested some more, your problems could be if you use 120 dpi fonts & not normal 96.
This seems like a Windows/DirectX bug/problem & not MediaPortal, for some reason the DirectX screen reports bigger size when using fonts 120, than what your primary screen is.
